[0002] In the flooring industry there is a considerable need for waterproof flooring that has the appearance of a wooden floor. In particular, in addition to being moisture resistant, this floor also needs to be economical, easy to install, easy to maintain and comfortable.
[0003] In the flooring industry, the type of laminate flooring that uses plywood or chipboard as the main layer has captured a huge market share. This type of laminate flooring is manufactured with several desirable properties, for example, reasonable cost, stain resistance, wear resistance, easy maintenance and fire resistance. In addition, laminate flooring is capable of supporting many types of designs printed on it, including wood grain designs.
[0004] For centuries we have used natural wood floors, specifically oak and other hardwoods. Although wood flooring is not as economical as laminate flooring, its appearance and comfort are quite desirable. One of the most significant disadvantages of both laminate and wood flooring is its performance when subjected to constant exposure to moisture. In the case of wooden floors, moisture will cause the floor to swell and warp, resulting in an uneven surface and even gaps between the boards. In the case of laminate flooring, constant exposure to moisture will cause instability in the integrity of the plywood or chipboard, resulting in permanent and irreparable damage to the laminated boards. This causes many floor installers to avoid using laminate flooring in areas subject to periodic or constant moisture, such as kitchens, bathrooms, laundry rooms and basements in a home, or in the commercial premises of restaurants and some stores.
[0005] As a result of the disadvantages of wood and laminate floors, flooring choices for wet areas have traditionally been limited to ceramic, stone, rubber or vinyl tiles. With ceramic and stone floors, visual options are limited, the cost of materials and installation is relatively high, and the resulting floors are cold in the absence of under-surface radiant heat, and uncomfortable for long periods. Rubber and vinyl floors can be relatively inexpensive, but because these materials are not rigid, subfloor imperfections are transferred by the rubber or vinyl and appear on the floor surface, which can be aesthetically unpleasant. In addition, the strength of the adhesive material used with rubber and vinyl floors can be compromised by moisture, which can result in undulations from lack of floor stiffness.
[0006] To solve these problems, laminate floors have been manufactured with improved moisture resistance through the selection of melamine, isocyanate or phenolic binders, and through the application of waterproof materials and silicone caulking to in order to seal empty spaces. However, these steps are still inadequate due to the additional installation time and cost of manufacturing, as well as the fact that these attempts to waterproof the material are not 100% effective. An attempt to produce a suitable laminated board is described in US patent 7,763,345, and corresponding applications, in which a core of thermoplastic material is created and a printing layer, as well as a protective overlay, are applied to its upper surface. The thermoplastic material core is typically a rigid composite of polyvinyl chloride (PVC), which is extruded with cavities to provide cushioning. However, extruded boards tend to take on a curved shape and, even with cavities, the thermoplastic PVC core is not cheap.
[0007] In the modern construction industry it is also desirable to use "green" or recycled materials in order to minimize the environmental cost of construction. As a result, it is preferable to maximize the use of recycled or waste materials whenever possible. Therefore, there is a need for improved flooring and waterproof wall cladding materials.
[0008] The state of the art reveals some types of composite materials for flooring. For example, document CN201339298 discloses a composite floor of a high density fiber board or medium density fiber board core; wherein a wood skin layer is fixedly disposed on the upper surface of the sandwich layer, a bottom skin layer is fixedly disposed on the lower surface thereof. The waterproofing performance is very good and the water adsorption expansion rate is less than 3% basically; as the wood skin layer and the bottom skin layer are respectively arranged on the top and bottom surfaces of the sandwich layer, the original wood grains are shown to result in a beautiful appearance.
[0009] Document CN101487336 discloses a composite floor comprising a high density fiber board or medium density fiber board core that is mixed with hot melt resin and extruded to obtain a profile that is taken as the basic material of the floor, a layer decorative and an external wear resistance.
[00010] Document CN101115616 discloses a panel with a layered structure, said panel especially comprising a tension support plate provided with a decorative layer applied to it. It also reveals a method for producing one of these panels.
[00011] The document US2004/0255538 discloses a method for applying to a floor panel a layer designed to reduce the sound of footsteps on the floor and such a panel. The panel is initially manufactured by pressing with the associated gluing of layers and/or papers. The sound insulation layer is glued in place at a subsequent operational stage. PVA glues, thermoplastics or wood glues can be used, for example, to fix the sound insulation layer. The material is produced on a roll or sheet and is designed to provide the desired sound insulation properties. The roll or sheet product is placed in a press and pressed together with the other components at a temperature of at least 100°C.
[00012] Document CN201679203 reveals a floor composed of an ecological lower layer structure. The tops and four side surfaces are provided with matching slots and grooves. A lacquer layer is adhered to the upper surface of a substrate layer. A layer of wear-resistant paper is adhered to the veneer layer. A balance layer and a lower layer are adhered to the lower surface of the substrate layer. The lower layer is a thin layer that is formed by pressing cork and is of a honeycomb balloon-like cell structure.
[00013] However, these prior art documents reveal floors that still need to be improved, in order to provide a luxurious hybrid composite vinyl/wood plastic flooring product composed of a rigid and waterproof composite core, bonded to a varnish of natural/luxury vinyl. Brief Description of the Invention
[00014] A feature of the present invention is to provide a rigid and waterproof board for floor or wall covering that includes the possibility of a wide variety of visual appearances, a rigid and relatively eco-friendly core, and a cushioning support . The boards produced according to the invention can advantageously use a locking system, so that the floor can be fitted as a floating floor, using the floating floor installation method in which no adhesive material is needed to bond the boards together. to the sub-floor. In addition, most of the waterproof board materials of the present invention may contain bamboo dust, wood dust or cork dust, basically a by-product of other flooring manufacturing processes.
[00015] By combining bamboo dust, wood dust and cork dust, or a combination of these, with high density polyethylene (HDPE), or polyvinyl chloride (virgin, recycled or a combination), the result is a rigid, inert core that does not absorb moisture and does not expand or contract, eliminating the formation of peaks and gaps. Detailed Description of the Invention
[00017] In general, the present invention is related to the production of waterproof floor boards or wall panels. The end view of the example floorboard (10) shown in Figure 1 illustrates the three main structural components of the board. Specifically, the main surface is a waterproof wear layer (20) selected from several possible materials, including: tile or stone veneers; rubber; decorative plastic; decorative vinyl; linoleum; and any material (such as cork, bamboo or wood veneer) encapsulated in vinyl or resin to make the layer waterproof and wear resistant. Particularly, a decorative vinyl wear layer is cost effective and performance efficient. This surface is not only resistant to moisture, but can also be supplied with a static coefficient of friction (CoF) of approximately 0.68 per ASTM C 1028-96, with a CoF of at least 0.60 being desirable in most applications.
[00018] The central section, or core (30) of the board produced (10) is formed by about 55% to 80%, and preferably 70%, of bamboo dust, wood dust, cork dust or a combination of these . The remaining 20% to 45% are composed of high density polyethylene (HDPE) or alternatively virgin or recycled PVC, or a combination of these PVCs, and up to 10% chemical additives such as anti-UV agents, antioxidant agents, stabilizers, colorants, antifungal agents, coupling agents, strengthening agents and lubricants. It is also possible to add calcium carbonate as a filler. After mixing and melting the powder and HDPE or PVC and additives and filler, the composite material is extruded to the desired size. This type of HDPE and powder composite was primarily manufactured for use on outdoor decks, railings and fences, but to date it has not been used in a visually attractive or commercially viable way for residential or commercial floors. Instead, these wood-plastic or bamboo-plastic composites were color-impregnated according to a limited and suitable color palette and only provided for outdoor use. When used in the present invention, some additives such as anti-UV agents, antifungals and insecticides are not necessary. Furthermore, so far, cork powder has not been a main ingredient in plastic composites. Although, in general, the addition of larger amounts of wood or bamboo dust provides greater rigidity to the resulting boards, cork dust retains some elasticity, even when mixed with plastic. Core (30) may be solid, or may have channels if desired, particularly in thicker embodiments.
[00019] The reinforcing layer (40) is attached to the extruded powder and plastic core (30) and is also composed of a waterproof or water-resistant material such as cork, rubber, foam or waterproof adhesive paper of water.
[00020] The board (10) also has a grooved end (50) with a profile (51) and a channel (52), which fits into the protruding end (60) with a profile (61) and a protrusion (62) . Specific profiles are made to a preferred design in order to allow panels to be quickly locked together, usually without the use of adhesive materials. However, if desired, an adhesive material can be applied to the profiles, joining the boards together in order to create a more permanent bond with the adjacent boards. Corresponding profiles can be the CLICK-LOCK type pictured in Figures 3a-d or a more traditional male and female construction, which typically requires the use of an adhesive material.
[00021] Figure 2 is an exploded view of the various layers that can be included in a board or wall panel according to the present invention. The top layer (21) is a more desirable protective overlay or optional cover layer when the wear layer (20) is not particularly durable. Among the preferred features of the topsheet are transparency, hardness and scratch resistance. Examples of materials for a topsheet (21) include melamine resin with aluminum oxide and polyurethane. The wear layer (20) is less likely to benefit from a top layer (21) when it is composed of a durable material such as tile or stone, or when the wear layer (20) already includes a protective hardener, as is the case with bamboo, wood or cork encapsulated with resin or vinyl.
[00022] A bonding layer (22) joins the wear layer (20) to the core (30), being normally a water-resistant adhesive material. The preferred adhesive material is the hot-applied type that can be applied during the manufacture of the floor or wall covering at temperatures in excess of 93°C (200°F), the most common being above 121°C ( 250°F) and therefore not suitable for convenient use in homes or commercial establishments during floor installation. The hot-applied adhesive material must be water resistant or nearly impermeable for considerable and prolonged exposure to moisture.
[00023] Another bonding layer (41) joins the reinforcement layer (40) to the core (30). As with the first bonding layer (22), this second bonding layer (41) is also preferably a hot-applied adhesive material which is practically impermeable to moisture. The bottom cladding layer (40) is selected from a variety of possible materials depending on the price and functionality of the floor or wall cladding boards.
[00024] The boards according to the present invention are provided with CLICK-LOCK type edge systems, such as the protrusion (62) that cooperates with the channel (52) and edge (51,61) profiles. US Patent 6,023,907 to Pervan and US Patent 6,006,486 to Morian disclose two major edge locking systems. Figures 3a-d show several other edges of the CLICK-LOCK type. The system in Figure 3a may be angled and split, Figure 3b shows a snap joint, Figure 3c may be angled and split, but generally has a lower joining force than the system of Figure 3a. Figure 3d also shows panels that lock and fold, with the first panel having a right edge channel being installed and the second panel being angled so that its protrusion enters the channel and the top edges of the two panels come into contact, rotating the second panel downwards until the profiles are locked. When using CLICK-LOCK type edges, it is relatively safe to install the floating floor without adhesive materials. The specific edge system preferred for a specific board may vary depending on the dimensions and stiffness of the board. It should also be understood that boards and panels in accordance with the present invention can be installed using adhesive materials, and adhesive materials can be applied in order to join the edges of the boards or secure the boards to the sub-floor or wall, or to both.
[00025] The boards and panels according to the invention are normally rectangular, having a thickness of up to approximately 2.5 cm (1 inch) and a width between approximately 5 to 30.5 cm (2 and 12 inches). In general, floor boards will have a greater thickness than wall covering boards or panels. The use of recycled wood, cork or bamboo dust contributes to sustainability through responsible resource management and, if you use bamboo, cork or wood harvested sustainably, the result will be a material produced in an ecologically correct way.
[00026] The boards and panels manufactured according to the invention are practically not affected by swelling and have a great dimensional stability. These boards and panels show variations due to humidity of less than 0.01%. Products can also be manufactured to tolerances of less than 0.25mm in length, width and uniformity, and many suitable wear layers provide surfaces with durable color that are easy to clean.

However, it is to be understood that the present description is related to the preferred embodiment of the invention, but that it is for illustration only and should not be considered a limitation of the invention. All modifications which do not depart from the spirit of the present invention are to be included within the scope of the appended claims.

WATERPROOF BOARD, characterized in that it comprises: (a) a clad layer (20) attached to an upper surface of a waterproof core (30), wherein the clad layer (20) is selected from group consisting of wood veneer, cork veneer, bamboo veneer, tile veneer, stone veneer, rubber veneer, decorative plastic veneer, linoleum veneer and decorative vinyl veneer; (b) a first layer of waterproof adhesive material (22) connecting the clad layer (20) to the upper surface of the waterproof core (30); (c) the waterproof core (30) comprising a composite of powder and extruded plastic; (d) said board having a first edge (50) with a groove (52) extending laterally into the waterproof core (30) and an opposite second edge (60) with a side protrusion (62) starting from the waterproof core (30), in which the groove (52) and the protrusion (62) have profiles in the form of a locking system of the CLICK-LOCK type.

WATERPROOF BOARD according to claim 1, characterized in that it comprises: (a) a veneer layer (20) of decorative vinyl secured to an upper surface of a waterproof core (30) by a hot-applied adhesive material (22); (b) a covering layer (21) over the veneered layer, wherein said covering layer (21) is selected from the group consisting of melamine resin with aluminum oxide and polyurethane; (c) a lower layer (40) selected from the group consisting of cork, rubber and foam, wherein said lower layer (40) is secured to a waterproof lower surface of the core (30) by an application material the hot; (d) the waterproof core (30) containing an extruded powder and plastic compound, wherein said waterproof core (30) has a substantially flat upper surface and a lower surface separated by a thickness defining a first edge (50) along a first side, an edge (60) along the second opposite side, and a third and fourth edges along the third and fourth opposite sides, wherein the first edge (50) has a groove (52) that extends laterally into the waterproof core (30) and the opposite second edge (60) has a lateral protrusion (62) that comes from the waterproof core (30), in which the groove (52) and the protrusion (62) have profiles that form a locking system of the CLICK-LOCK type.

WATERPROOF BOARD, according to claim 12, characterized in that the waterproof core (30) comprises: (a) at least 55% of powder selected from the group consisting of wood, bamboo , cork and a combination of two or more of these items; and (b) at least 20% plastic selected from the group consisting of high density polyethylene and polyvinyl chloride.

WATERPROOF BOARD according to claim 1, characterized in that it comprises: (a) a veneered layer (20) selected from the group consisting of cork, bamboo and wood, wherein said veneered layer (20) is resin encapsulated and adhered to a waterproof upper surface of the core by a hot-applied adhesive (22) material; (b) a lower layer (40) selected from the group consisting of cork, rubber and foam, wherein said lower layer (40) is adhered to a waterproof lower surface of the core (30) by a material (41 ) of hot application; (c) the waterproof core (30) comprising: (i) at least 55% of powder selected from the group consisting of wood, bamboo, cork and a combination of two or more of these items; (ii) at least 20% high density polyethylene; and (iii) calcium carbonate filler; (d) said waterproof core (30) having an upper surface and a lower surface substantially flat and separated by a thickness defining an edge along the opposite first and second sides, and along the third and fourth sides opposites, in which a groove (52) extends laterally into the waterproof core (30) along the first edge, and a lateral protrusion (62) part of the opposite second edge of the waterproof core (30) 'water, in which the groove (52) and the protrusion (62) form a locking system of the CLICK-LOCK type.

19. WATERPROOF BOARD according to claim 18, characterized in that it additionally comprises a covering layer (21) over the veneered layer (20), wherein said covering layer (21) is selected from the composite group by melamine resin with aluminum oxide and polyurethane.
